A rebar coupler is a mechanical splicing device used to join two pieces of reinforcing steel (rebar) end-to-end. Traditional construction relies heavily on lap splicingoverlapping two bars and tying them together with wirebut couplers create a continuous, end-to-end structural connection that behaves like a single continuous bar.
While lapping is simple, it relies on the surrounding concrete to transfer the structural load from one bar to the next. Couplers transfer the load mechanically, which offers major advantages:
Eliminates Congestion: In heavily reinforced areas (like column-beam junctions or shear walls), overlapping bars double the steel density. This creates tight spaces where concrete cannot flow properly, leading to dangerous voids or honeycombing.
Massive Steel Savings: Lap splices require significant overlap lengths (often 40 to 50 times the bar diameter). On large-diameter bars (e.g., 25mm, 32mm, or 40mm), eliminating this wasted steel dramatically lowers material and freight costs.
Structural Integrity: Mechanical splices are far more reliable under dynamic, seismic (earthquake), or cyclical loads. Most quality couplers are designed to achieve a "Bar Break" connection, meaning the joint is stronger than the rebar itself, and the bar will fail before the splice does.
Design Flexibility: It allows architects and engineers to design slimmer columns and walls because they do not have to account for the extra space required by overlapped bars.
Different project demands and rebar types require specific mechanical splicing methods:
| Coupler Type | How It Works | Best Used For |
| Parallel Thread System | The rebar ends are cut flat, often hydraulically cold-forged to enlarge the end diameter, and then threaded. A matching internally-threaded sleeve joins them. | Standard high-rise buildings, bridges, and infrastructure projects using 16mm to 40mm bars. |
| Taper Thread System | The ends of the rebar are cut with a tapered (cone-shaped) thread that matches a tapered sleeve. | Quick installation installations; requires fewer turns to tighten firmly. |
| MBT Bolt Coupler | A smooth sleeve fits over un-threaded rebar ends. A series of heavy-duty lock-shear bolts are tightened until their heads snap off, gripping the rebar firmly. | Retrofitting, repairs, or connecting existing old rebar where threading on-site isn't possible. |
| Grout-Filled System | Rebar ends are inserted into a larger sleeve, which is then filled with a high-strength, non-shrink structural grout. | Precast concrete wall panels, columns, and modular construction beams. |
Industry Standards: To ensure safety, couplers must strictly comply with international and local building codes (such as IS 16172 in India, ACI 318 in the US, or BS 8110 in the UK). These standards typically classify couplers into Class A/Type 1 (standard mechanical tension/compression) and Class B/Type 2 (full seismic capacity capable of withstanding extreme dynamic loads).
